Reactors — AI for CSTR, batch and PFR process control
Continuous optimization of reactor temperature, pressure, residence time, and catalyst feed. AI Autopilot maintains selectivity and yield across load swings, feedstock variability, and catalyst deactivation — without compromising safety interlocks.

Overview
Reactors sit at the heart of most chemical plants — and at the heart of most plant economics. A one-percent yield uplift on a commodity chemical line is frequently worth millions per year. A selectivity slip can push an entire downstream separation train into crisis.
Static recipes and cascade PID are the traditional tools. They cope with a stable feedstock and fresh catalyst. They do not cope with: slowly shifting feed composition, progressive catalyst deactivation, heat-exchange fouling, or the interactions between all three at once.
Brainiall AI Autopilot maintains a live digital twin of the reactor that incorporates kinetic models, inlet composition estimators, and wall-heat-transfer trends. It issues continuous setpoint updates that hold yield and selectivity at target while operators keep full override authority and safety interlocks remain untouched.
What Autopilot does
Continuous, multi-variable control — not single-loop PID. Advisory-layer architecture keeps safety untouched.
Yield & selectivity control
Multi-variable optimization across temperature, residence time, and catalyst flow to hit recipe targets under varying feed.
Catalyst deactivation tracking
Soft-sensor estimates activity loss and guides temperature / pressure compensation curves.
Batch-to-batch learning
Carries statistical lessons across batches to steadily improve performance without chasing a moving target.
Feed-composition estimation
Combines NIR / GC online with process data to infer feed shifts faster than lab samples.
Safety-first architecture
Safety instrumented systems (IEC 61511 / ISA-84) and interlocks stay independent and are never touched.
Variables continuously tuned
The AI reads every sensor on the circuit and solves the optimal setpoint combination in real time.
- Reactor temperature (°C)Kinetics driver; AI balances with selectivity window.
- Pressure (bar)Affects phase behavior and conversion equilibrium.
- Residence time (h)Batch / CSTR flow rate lever.
- Catalyst / reagent feedDirect dose control.
- Coolant / jacket flowHeat removal capacity in real time.
We have no published result in chemical reactors yet; the closest work is the virtual quality sensor in biodiesel (R² 96.3%, phase 2 nearly complete).
